How much does explosion protection cost?

The cost of explosion protection is not a question of your total revenue, but part of the maintenance of the hazardous area — and within that, the engineering and documentation fee is only a fraction. The real measure is not the price, but the downside risk.

The right perspective

Explosion protection cost is not a question of revenue

The most common reflex is to measure explosion protection against total revenue — but that is the wrong denominator. Revenue is margin-dependent: at a thin-margin company, 1% of revenue can equal the entire year's profit, so the „how much does it cost?” question backfires. The defensible measure is not revenue, and it narrows as you go down.

The defensible measure of maintenance is the replacement asset value (RAV), not revenue. By international maintenance benchmarks, maintenance is typically 2–5% of asset value per year (world-class ~2–2.5%). This is the only reference point that can be cited as fact — and explosion protection is just one slice of it.

From here the funnel narrows further: within maintenance there is a safety/compliance share; within that, ATEX/Ex spend scales with the share of the hazardous area (not the whole plant); and within that, the engineering + documentation fee — zone classification, the EPD and periodic Ex inspection — is only a fraction. Most ATEX spend is hardware (Ex equipment, gas detection, ventilation) and its maintenance, and the fee is spread over several years.

There is no official, published source for concrete „maintenance = X% of revenue” or „ATEX = Y% of maintenance” figures — these are rules of thumb, not a standard. Think in a range tied to the hazardous area rather than a single number; the only hard benchmark is maintenance/RAV (2–5%/yr).

„Explosion protection is expensive, by instinct."

In reality it is part of maintaining the hazardous area; measured against the whole plant it is usually a very small item.

„You only need to do it once."

In reality zone classification and the EPD must be updated on a process change, and otherwise at least every 3 years; Ex inspection is periodic.

„You must spend 1% of revenue on it."

In reality revenue is the wrong denominator (margin-dependent). The measure is the replacement asset value (RAV) — and explosion protection is only one slice of that too.

„Documentation is the main cost."

In reality most ATEX spend is hardware and maintenance; the engineering/documentation fee is a fraction, spread over several years.

The question is not „how much does compliance cost", but „how much can its absence cost": a regulatory fine, suspension of the activity, a denied insurance payout after an incident.

And one factor moves the „expensive?” question onto the „mandatory + what is realistic” plane: the explosion protection document and zone classification are legally mandatory (Hungarian Decree 3/2003 FMM–ESzCsM), and periodic Ex inspection is a requirement (Decree 40/2017 NGM, VMBSZ).
